Sharpening and Replacing the Band Knife in a Foam Cutter

How is the band knife sharpened in a foam cutter?

The band knife is sharpened on the fly during operation by two grinding wheels (whetstones) that continuously restore the edge on both sides of the blade. The operator does not stop the machine to sharpen — the process is continuous. The key is keeping the wheels in good shape and correctly set: too much pressure shortens blade life, too little leaves a dull edge. How often should the blade be replaced?

The cutting blade is replaced on average every 300–800 hours of work — harder, denser foam wears the edge faster, soft HR foam slower. There is no single fixed number; wear, not just time, decides. Indicative intervals:

  • Soft HR foam (18–35 kg/m³) — Replacement interval: 600–800 h
  • Dense HR / memory foam (35–85 kg/m³) — Replacement interval: 300–500 h
  • Two-shift, intensive work — Replacement interval: check more often

How to tell the blade is worn?

A worn band knife shows itself through a wavy cut, louder running and the foam "dragging" behind the blade instead of a clean cut. Symptoms that call for action:

  • the cut edge becomes wavy or ragged,
  • the machine runs louder and with more resistance,
  • the foam sticks or drags behind the blade,
  • you have to slow the feed to keep quality.

When these appear, first check the wheels and blade tension — sometimes an adjustment is enough before the blade truly needs replacing.

How to replace the blade safely?

The blade is replaced with the machine switched off and secured, wearing cut-resistant gloves, following the manufacturer's manual. The order:

1. switch off and isolate the power (LOTO),
2. release the tension and remove the worn blade,
3. fit the new blade on the wheels and set the guides,
4. set the correct tension and check the wheel setting,
5. make a test cut on scrap before production.
