TL;DR: Standard horizontal and vertical foam cutters hold a tolerance of ±1–2 mm, while CNC contour cutters reach ±0.5 mm. Four factors determine accuracy when cutting foam to size: blade condition, foam density and temperature, machine rigidity, and calibration. For furniture and mattress blanks ±1–2 mm is enough; for technical parts and shapes, CNC cutting is the choice.
What tolerance does a foam cutter hold?
A typical DZIERGWA band-knife cutter holds ±1–2 mm over the whole cut length. That is fully sufficient for upholstered furniture and mattress production, where foam is compressible and small deviations do not affect assembly. The horizontal PARK and vertical PPA series keep this accuracy even on large blocks up to 2200 mm long.
By comparison, CNC contour cutting (the KPO series) goes down to ±0.5 mm, because the wire follows a numerically controlled path with no manual positioning.
What affects foam cutting accuracy?
Foam cutting accuracy depends mainly on blade condition, foam properties and machine rigidity — not on the cutter type alone. Four key factors:
1. Blade sharpness and guidance — a dull or poorly guided blade "wanders" in soft material and leaves a wavy cut.
2. Foam density and temperature — foam that is too warm (freshly produced) or very soft deforms under blade pressure.
3. Table and hold-down rigidity — play in the guides transfers directly into the dimension.
4. Measurement calibration — encoders and stops must be checked regularly.
How to improve dimensional repeatability?
The biggest gain in repeatability comes from automatic measurement and stops — they remove the operator's manual positioning error. In DZIERGWA automatic cutters the blank length is set digitally and the machine drives to size itself. In addition:
- rest the foam for at least 24–72 h before cutting (dimensional stabilization),
- keep the hall at a constant temperature (18–24°C),
- replace the blade on schedule, before it goes dull.
Typical tolerances by method
- Horizontal cutter (PARK) — Tolerance: ±1–2 mm; Application: layers, sheets
- Vertical cutter (PPA) — Tolerance: ±1–2 mm; Application: to-size blanks
- CNC contour cutter (KPO) — Tolerance: ±0.5 mm; Application: shapes, 3D profiles
FAQ
What tolerance is enough for upholstered furniture? ±1–2 mm is enough — foam is compressible and the filling adapts to the frame. Higher accuracy is only needed for technical parts.
Why does the cut sometimes come out wavy? The most common cause is a dull or badly tensioned band knife plus too-fast feed on soft foam. After sharpening and correcting the speed, the cut returns to normal.
Can foam be cut to below 0.5 mm tolerance? In practice ±0.5 mm is the limit for CNC-wire-cut foam. Below that it is the material's own elasticity and tolerance — not the machine — that decides.
